Use a soft overmold, sealed low-voltage voice module, impact-triggered color randomizer, and child-safe volume; pursue EN71/ASTM F963 testing, starting with 50 vacuum-cast prototypes.

7. Bill of materials
| Item | 100 | 1,000 | 10,000 |
|---|---|---|---|
| 7.1 Foam overmold, PC/ABS core, four colored tactile grip zones | US$5.20–6.80 | US$3.10–4.10 | US$2.20–2.95 |
| 7.2 PCB, accelerometer, microcontroller, memory and passive parts | US$4.10–5.60 | US$2.45–3.25 | US$1.70–2.25 |
| 7.3 Speaker, acoustic gasket, button and status LED | US$1.35–1.90 | US$0.78–1.10 | US$0.52–0.76 |
| 7.4 2×AAA battery holder, captive screw door and contacts | US$1.10–1.55 | US$0.62–0.88 | US$0.42–0.60 |
| 7.5 Included alkaline AAA cells | US$0.80–1.15 | US$0.46–0.68 | US$0.30–0.46 |
| 7.6 Final assembly, firmware loading and functional test | US$1.70–2.35 | US$0.95–1.35 | US$0.62–0.90 |
| 7.7 Retail carton, instructions, warning labels and inner protection | US$1.10–1.55 | US$0.62–0.90 | US$0.42–0.62 |
At 10k units, tooling adds US$5.50–9.50/unit. The US$6.18–8.54 10k BOM is below 40% of a US$25 retail, but tooling makes US$25 retail thin; target US$35–45 retail or amortise across 25k+ units.
8. Gates to clear
8.1 [DFM]
A hard baton with detachable colored sleeves turns a coordination toy into a tiny compliance grenade. Grip zones, end caps, and electronics retention are the real build risk.
Path: Build a one-piece foam-overmold around a PC/ABS central core, ultrasonic-weld the electronics pod, use captive-screw battery access, then run 1.0 m drop, torque, tension, compression, and grip-abrasion trials through a toy-test lab.
8.2 [Certification]
For child use, audio electronics and batteries must clear toy, electrical, chemical, and EMC requirements; calling it sports gear will not make regulators blink.
Path: Launch age 6+ using an accredited lab sequence: EU CE under Toy Safety Directive 2009/48/EC with EN 71, EN IEC 62115, EMC and RoHS; US CPSIA/ASTM F963 plus FCC Part 15; UKCA/EN equivalents for UK. Add country-specific registrations only after the EU/US base file passes.
8.3 [Tooling]
Custom overmolded color zones and a test fixture are affordable only with volume; at 10k, US$5.50–9.50 of tooling per unit chews up a US$25 shelf price fast.
Path: Freeze to four molded colors, one speaker, one button, and no app or wireless. Quote two foam-overmold vendors at 5k/10k/25k, launch at US$35–45, and amortise tooling over 25k+ units or a school-program purchase commitment.
9. Prototype sequence
- 9.1Create foam-and-3D-printed 40–45 cm baton mockups with four tactile colored catch zones and adjustable ballast.Validate catchability, color-zone reach, impact feel, and safe mass before paying for electronics or molds.
- 9.2Build 15–30 electronics mule units using an accelerometer, speaker, AAA holder, and configurable throw-trigger firmware.Set a trigger threshold that works in real throws without shouting a color every time the toy is bumped.
- 9.3Run supervised play sessions with children, families, OT practitioners, and coaches using the revised age-6+ concept.Confirm that users can hear, understand, and act on the cue quickly enough for the game to be fun rather than random flailing.
- 9.4Make a 50–100 unit soft-tool pilot with production-intent core, foam, battery door, and sealed electronics pod.Expose retention, foam bonding, sound volume, assembly time, and color alignment failures before hard tooling.
- 9.5Complete pre-compliance drop, abuse, chemical, EN 71/IEC 62115, EMC, and FCC screening, then lock the production design. The required changes are safety enclosure, captive battery access, no wireless/app, and age-6+ positioning; prove them before certification spend.
